The Usable Sewing Area Is Not the Whole Front Panel
A cap front may look large, but the embroidery machine has a specific sewing field inside the cap frame. The bill, crown curve and frame limits reduce the area where the needle can work safely.
Always check the actual machine and cap frame specifications rather than designing to the visible fabric alone.
Height Can Be More Restrictive Than Width
Caps often have less usable vertical space than people expect. Designs that are too tall can approach the bill or crown seams, where frame movement and registration become more difficult.
A slightly wider, lower layout can sometimes be more production friendly than a tall stacked logo.
Small Text Still Needs Room
Squeezing a long tagline under a cap logo may make the artwork fit visually but can create lettering that is too small for clean embroidery.
Removing or enlarging small text is often better than forcing it into an impractical cap size.
3D Puff Needs Additional Space
Puff lettering and shapes need enough satin width to cover and cut the foam properly. Very thin strokes and tiny enclosed details do not translate well to puff.
The cap size plan should consider whether the design will be flat, puff or a combination.
Create a Cap Version When Needed
A company logo does not have to use identical proportions on every product. A dedicated cap layout can preserve the brand while making the embroidery larger, cleaner and easier to produce.
