Why Caps Need Different Digitizing

Finished caps are held in a curved cap frame and usually sew from the lower front area toward the top. The crown construction, seams and stiffness can create movement that is different from a flat hooped garment.

A design that runs perfectly on a polo can shift, distort or fight the center seam when used on a cap without changes.

Digitize From the Center Out

Melco recommends sequencing cap embroidery from the center outward. Building from the center toward one side and then the other can help control the way the crown moves during stitching.

This is especially important when a design crosses the center seam. Randomly jumping from one side of the cap to the other can increase registration risk.

Respect the Center Seam

The center seam is thicker and less flexible than the surrounding cap material. Large fill stitches that run parallel to that seam can be difficult because the needle repeatedly works along the ridge.

Stitch angle, underlay and object order should be chosen so the design crosses and stabilizes the seam in a controlled way.

Structured and Unstructured Caps

Structured caps contain firm front support, while unstructured caps are softer. That changes how much the crown can move and how much stabilization may be required.

The same logo may need different backing, underlay or compensation depending on the cap construction.

Lettering and Fine Detail

Small lettering on caps needs enough space to survive the seam, curvature and fabric texture. Lettering is often best sewn after larger foundation areas have stabilized the cap.

Very fine details may need to be simplified, especially when the design crosses seams or uses 3D puff.

Test the Actual Cap

A sew out on flat fabric is not a substitute for testing the actual cap style. Cap construction can vary widely, so production approval should use the same or a closely matched cap whenever possible.
